im working on a larger coil for the headhunter PI and one of them flexes a tiny bit and the other one came out a little less than flat. how much will these two irregularities effect performance? also, is it possible to make an eliptical coil for a headhunter PI even though it was designed with a round coil? or would the electronics have to be changed?
 
PI is very tolerant to different coil shapes. You can make round, elliptical, square, rectangular, or even triangular provided the resistance and inductance is similar to the original. No changes to the electronics are necessary. Slight flexing does not generally matter provided the metal part of the shaft is not within detection distance, otherwise you will get false signals.
