Right now I am using a pair of Sony headphones. Before that, I was using the Koss headphones that came with the XS. I'm considering purchasing a pair of metal detecting headphones with volume control for each ear. What I want to know is, is it best to set the explorer to max volume ("max limit" not gain) and then control the actual output volume from the headphone controls?

Yes, in my opinion, that is going to give you the best sound with good headphones and max out the fainter hits.

Well however you set them it shold not hurt or damage your ears.
The manual suggests turning volume all the way up and then reducing if it is needed by the headphone volume control.
 
I gots my volume maxed and my timberwolves gutted! No limiter, no volume pots hooked up(still there), notta, wires straight to the speakers. And wolves are loud to begin with! <img src="/metal/html/biggrin.gif" border=0 width=15 height=15 alt=":D">
So I guess I am saying you will probably want your volume maxed on the machine. (Golddigger runs 10 gain you know <img src="/metal/html/biggrin.gif" border=0 width=15 height=15 alt=":D">)
 
10 GAIN??? Why the hell would he do that? All the targets would sound like they were on the surface!

he is the master! <img src="/metal/html/biggrin.gif" border=0 width=15 height=15 alt=":D"> Yes, everything is loud. But I think the main advantage is you don't miss the really faint hit amongst several loud hits in trash. I used to only use 8-10 gain. Now I have it on 6 but will probably move it back up tomorrow.
But it is easy to miss <font size=5>beep beep</font> <font size=1>beep</font><font size=5> beep beep</font>
